Just pretend to be a buyer and test drive one. It seems to me like it is the tripot (inner end of the shaft) making initial contact, since there is engineered play in there.

Is this an automatic transmission thing? My and female friend's HHRs with the 5-speed make no such noise.

But notice that it is only a noise issue, not anything to worry about safety or wear wise. i.e. "normal", but annoying.

I am having a hard time figuring how a washer in that position could mechanically do anything, but if that is the suggested fix I guess it works. I will start not worrying about the axle going bad.

Dealerships don't normally ever look for TSBs, and deity help you if you bring one in with you. I have even tried to use the exact wording of a TSB complaint, and they never came up with anything. It is not the Service Writer's job to look for them and the Technician has no access to search the internet (or at least the inclination).

My 2010 was making a clicking sound on engine load so took it in last fall. Cause: Too much clearance between hub and cv shaft. Service bulletin: 09-04-95-001. Replacement: wheel drive shaft washer. However, it persists.

That being said, there are alot of owner noise complaints that involve different or multiple things. Check NHTSA and net.
